Well thought i should get a proper build thread going as my last one for my mk2 golf was a half hearted attempt

Ok, so a bit about the car, will try and keep it short as
Bought the car 5 months ago from a guy in Andover who sees himself as a polo "enthusiast" he had 3 G40's and an original mk2 g40 left hooker
i ended up accidentally buying the polo after viewing a golf, but saw the capri green polo (same colour as my golf) in the corner and loved it!

not knowing anything about G40's and just thinking "this is going to dick my mates cars" i handed over £2500 of my hard earned money..... of course it wasnt! my nan lent it too me :P

the car was apparently standard. since then ive found it has a PSD full blend, PSD camshaft, 1341 overbore with acralite pistons, GT manifold, viper shocks and springs and a PSD chip. clearly the guy doesnt know polo's that well
had a really bad pinking problem which turned out to be a PSD map for 250cc injectors, but the car only having 200cc injectors. top job to someone

after replacing half the car and sorting many many faults, and working many many weekends. its getting to a stage where im happy with it and can start on the body work

Its lowered 60/60 on an h&r cup kit (will be going for Bilstein when i spray my old suspension)

as you can see the non genuine exhaust hangs 4 foot too low. so thats on the list to do

will get some more pictures and let them do the talking, but heres the current spec for now

PSD full blend (about to receive a complete overhaul with new everything)
PSD 1341 cam
PSD 1341 chip
just ordered G60 injectors
acralite 1341 piston
ARB blocks with nylon outer bushes
H&R cup kit
Magnecor HT leads

sorry, i had a move around sorting pics on photobucket and it messed it all up

got a new sony xperia 7 so can get some photos whilst doing work now :D could never really be bothered to get my giant SLR out with dirty hands to take photos working on the car. should get some mid paint shots too :)

yeah.. Well try too, got a full factory sticker set of dknight which will be fitted after shes resprayed, need to collect a few panels first
need to get some proper g40 badges too, want it too look standard from the outside (apart from ride height) but a completely different story under the bonnet

few more pics, the sunroof arms i soaked in some doex c and de rusted them, then primed and painted at work, came out really well and completely rust proof :-)

Made a new earth up with some bmw wiring and audio crimps from halfrauds

Got a completly standard throttle body of tom as mine has been ported by (im assuming PSD) looks like a good job, but the butterfly shaft doesnt sit central so it sticks ever so slightly open when closed causing it to hunt and run lean (meaning ive had to screw the co pot all the way in to stop it cutting at junctions

coudnt believe how big the wedges are!! so unscrewed the lot, took the wedges out and then re tapped the screws and threads in the shaft (they are security ones) took a while to do but nailed it and now i can reuse them with a bit of locktight :)

gave the butterfly to my mate to tig weld the holes up and grind back, then i will paint it in some random colour :D

Back in some fresh doex c for another 5 days or so

also will finally be getting one of Phil j's first batch of g40 alloy radiators £150 sounds like a bargain to me!
also ordered a "2.5 bore single exit stainless steel exhaust from him too

Definitely will be! when i bought it, it had clear ones, so i said to the guy to change them or im knocking money off lol.

Fair amount of updates, though not so many pictures. Met Pete g40 :D such a helpful bloke! would be so stuck without his help

Started to rebuild my charger last weekend, it was well and truly overdue, PSD must have done it back in 2005 or so. long story short i ended up breaking my timing casing where the apex seals sit, stupid mistake but bought toms r1 charger and the internals where nice and smooth whereas my PSD one was really worn! so awaiting on the r1 casing to be welded up so i can completely rebuild it, for now its running a Full blend outlet, new scroll bearing and seals and gave it all a really good clean, put it back on the car until i get a hold of the R1 outlet

Finally got my G60 injectors after waiting 3 bloody weeks!! turned out they were sent to the wrong address! the guy on ebay got really shirty with me. completely stopped the pinking :D happy man, runs much better now, small things like when you turned the engine off it used too sound awfull but sounds perfect now

The thing im most happy about is the throttle body, got a completly standard one of tom as mine is PSD 51mm and the butter fly is a bit crap, so leaks air at idle causing it to hunt, stripped the original one and got the holes from the wedges tigd up by a mate for some beers :)

looks spot on! runs soooooo much better no more hunting at idle and because its not running lean at idle due to the air leak it means i can set my co pot sensor properly, runs lovely now, the transition of off change gear and back on throttle is soo much better, before it was really jerky when pulling away or anything that meant on off throttle as the ecu wasnt gradually enriching the fuel because the co pot sensor was set on zero (so it didnt stall at junctions), so the ecu thought it was broken and not knowing the engine load. well this is the theory i came up with after reading loads of digifant training manuals from back in the early 90's that my mentor lent me :) also means my idle is set a rather nice 920rpm, whereas before it wouldnt go below 1000. set my timing as it was way out! my fault though, i was in a rush and must have done something wrong, so all good :)

fitted a full phil j exhaust system and a 4 branch i got cheap, was cracked, so a panel beater welded it up at work in return for painting a shelf of his lol. wrapped it and fitted a new NGK lambda sensor for £47! bargain! was a pain in the ass to fit!! had to grind the fudge out of the engine bracket to get it too fit

is blowing a bit as the clamps you get are pretty crap, there not a complete circle and end up squashing the exhaust at a funny angle leaving a cap, will try get a BMW one on it. not too keen on the dual exit, a bit of a communication error between me and phil, thought i was getting a single exit

got plenty more to fit, toothies, new knock sensor. sort the butterfly on the PSD throttle as its much bigger than standard

bought some stupidly wide wheels 9j front 8j rear, steffen rh cups. probably wont end up fitting them as they are too big

also fitted my last poly bush engine mount whilst it was off

have done soo much more but forgot alot lol. met Tom ethces too :) lovely turbo conversion he has

Well did some more in the sun this weekend, sorted the blowing out on the exhaust, need to get a flexy of some kind in there as the downpipe is at the wrong angle and puts the whole exhaust out
investigated the previous front end damage, the fan shroud lower bumper beam are damaged as well as the os wing not fitting and some dodgy wiring. replaced a few parts, just found lots of rust and crap. cleaned it all up and wrote a list of things to source

sorted my psd 51mm throttle thanks to Justin, sorted me out, and am so happy with the worksmanship, highly recommend him

though have a few running issues on cold idle, think pete has diagnosed it, dodgy alternator, the light keeps coming on, on a low idle
but cant sort that till i get paid

going to refurb my charger tommorow and fit toothies :D altough i still havnt got my r1 outlet back so im gonna have to fit a standard out let with new bearings for now, may loose a few psi but rather that than drive to switzerland on a dodgy charger. bearings in the freezer ready to go :D

also bought this hefty tome from the USA took 3 weeks to come through, but is a wealth of knowledge about everything vw watercooled. think of hilliers motor mechanics books mixed with vw performance, tells you everything, like how changing the cam duration will affect the engine, absolutely loads of stuff in there, highly recommend it

Dunno how I havn't seen this yet! Looks really good man, those pesky sunroof arms are rusty on all of em. Mine are terrible haha. Nice to see some love going into the old girl

yeah! The car is happy to see some love after so many years of abuse too!
yeah they were rusty but i bathed them in deox c for a fee days then painted them at work through a gun and 2 pack paint, came out amazing and wont rust again :D

Inlet manifold is now on with a new genuine gasket, removed the carbon canistor and associated hoses

i scrapped the idea of de rusting the hubs, they came out really well but pete was selling new for cheap so couldnt resist, painted them at work (i know most of the paint will come off during fitment) but should be better rust protection than nothing :)

Gaz coilovers should be here soon :D excited, decided on a 250lb spring front with a tender spring, should provide a firm ride without being crashy, and i can adjust the rebound if its a bit harsh. should be hard enough for swiss mountain roads too

got my gearbox apart as there was lots on play on the driveshaft flanges which i thought was a stray bearing. turned out to be the sun gears are fudged in the diff

Not really sure what to do with this as id like a quaife diff, but dont have the money at the moment. so will probably end up bunging it back together until i can afford one, box doesnt take long to get off and apart in the future
all for now :) should have more updates the weekend, i plan on fitting, injector rail, throttle body, servo, master cylinder and bleeding the brakes :)

Few more updates, things are coming along nicely :)

New unmodified Pedal box mounted in nicely on its newly welded stud :) fits perfectly

steering column on which i had a brain melt down trying to fit, it was like 30 degrees and the column had collapsed in on itself meaning i couldnt bolt it up, took an hour of sweating and shouting to realise what had happened lol

straight wing bracket welded on

clutch on

brakes bled with bmw dot 4 fluid. should have seen the black shit that came out of them haha, was not nice! should make quite a difference. as soon as i started broke both the bleed nipples on the rear within 30 seconds of starting, luckily i live a 2 min walk from camberlys so got some nice new delphi ones for cheap with trade discount

inlet on, throttle body, injectors etc

changed the ball at the bottom of the gearstick which was a pain!!

also went to the mk1 owners meet which was really cool! being a slightly older generation everyone there was really nice and friendly, bit like people on here. compared to the likes of edition etc (not slating it as its a good show i still enjoy) but you get what i mean

did you get gt/g40 rear cylinders for cars with a compensator?  they are usually smooth and cl/base spec ones are usually cast looking.

dam it! thought all polos had compensators, these look cast, and ive just noticed it looks like it has cl stamped on it
dam it!! was so dam happy with the brakes all bled up! cant take them back now and cant afford new ones lol
there were 5 different options, saying that these did come under g40 ones on the computer
whats the worst that will happen mate? i dont carry passengers if that makes a difference

Looks amazing dude, doing the gear selector ball and other odds and sods round there is a right ballache that I need to get round to doing. Sorting brake fluid out defo makes the pedal feel much better!

Aaaaannnnnd! COILOVERS ARRIVED!!!!! woop!!! they look frickin awesome!! so dam happy with them, fitted new top mounts, wheel bearings and hubs, i wanted to get the calipers refurbed but didnt have enough dosh, so got some used g40 calipers that i can send off when i get paid :)

eventually the rust will be ground back and resprayed when time and money allow

got the box built back up and back in :) which was a ball ache!!!! i put it in with the new gearbox mount only to realise i need the subframe in :( ergh. so i then un bolted it all and rested the subframe in, bolted it all up, to then realise i couldnt get the frame on the mounts! off AGAIN!!
well with the sorted. i came back later only to find there is sooo much play in my diff bearings its causing the driveshaft flanges to leak. bleurgh! seem to be taking 1 step forward and two back :(

now for the most time consuming and annoying bit. changing crank and camshaft seals. this was such a pain!! pete saved the day after a quick phone call :) as i was getting really stressed

i tried to stop the pulley turning by wedging a a 12mm spanner between allen bolt and engine mount, didnt end well. luckily i bought a spare. in the end i had to drop the sump and wedge some plastic chopping board inbetween the crank webbing and engine block wall, worked a treat :)

i didnt get any before pics, sorry, wish i did as again it was well and truly gunged up, so is all nice and clean now, and hopefully leak free :D

all is nice and clean now though :) i put the crank plate in the oven for half hour and the seal popped straight out and used the blue glue to seal the seals in when fitting, the stuff pete supplies with glader seals. so no more leaks :D

also used some loctite aerosol instant gasket jezza recommended me, seems like top stuff!!

keep watching, more updates tomorrow :D i would write more but pictures say way more :P

Are you still spraying? I am keen to get mine done towards the end of the year? And you seem to know what you're doing. I would even venture into the south for it.

indeed, i spray for bmw for a living :) id honestly love to mate, really would! Pete wants me to spray his mk2 golf gti, but my manager is an arse and wont let me do anything at work, i only did my wings because he was on holiday lol
if you find a place to strip prep and the tools to do it as well as hire a booth for a day and getting your car there. Id be more than happy to mate, really would! :D let me kow if your thinking too in future :)

Morning :) couple of updates from this week, had the week off so thought id crack on. got to a point where i cant go much further until i get my PPP mani and system

so since last time, the gearbox and subframe have come back out and the box has been split again! took the diff out and had a think with what to do as the seals were pissing oil out everywhere

just to confirm the worst that the diff is knackered before i shell out on a new box and diff i took it to a gearbox specialist and..... the guy said "what exactly is the problem" he said there's wear but not enough to warrant a new one. said its all normal and just to fit some new genuine diff seals :D Result! apparently the longitudinal play is normal? :S so off i went to tps and ordered some insanely expensive diff seals, more new oil and some dizzy seals. fitted everything and put the box back on, well what do you know. no leaking!! woop! hopefully it will hold out when its being thrashed, but we will see. with any luck all my leaks will be sorted with all these new seals. my dizzy seal was also pissing out lol.

also cleaned all my driveshaft joints up, fitted a new genuine inner joint as it was notchy. two new outer boots and cleaned and re filled them with fresh vw grease. i did have a new outer genuine joint but it was slightly shorter and didn't fit it just in case

Also the most awesome thing, just turned up today is a few bolt i ordered, the tiny little allen key bolts for the arb lateral clamps that ppp supply are non treated steel and rust out a treat as well as round out, so ordered some lush stainless high tensile ones from pro bolt, came pretty much next day all in a fancy bag, awesome stuff, highly recommend them, also ordered 4 charger crank pulley bolts as mine got destroyed undoing my crank pulley, as well as two slightly longer gearbox bolts (the ones that mount the ppp subframe) standard ones are long enough by about 5 mm

I have a spare fan plug with about 2" of cable on each terminal you can have if you want it, you will just have crimp the cables onto your loom, which you can hide with heat shrink/loom tape

I have a spare fan plug with about 2" of cable on each terminal you can have if you want it, you will just have crimp the cables onto your loom, which you can hide with heat shrink/loom tape

got them from pro bolt, they do aluminium, titanium and stainless steel in just about any size and style your want :) quite dear though

Well this is LOOOOONNGGGG over due!
unfortunately all the pics i have taken have been lost as my phone broke :(
so heres the update from the last one
I got the car back on the road :D after serious amounts of swearing. it ran fine for a bit, then blew a new cv boot and wheel bearing in 150 miles so failed mot :( sorted both of them and got it through. 500 miles she broke down with a hurrendous knocking noise, two weeks after that it started fine and ran sweet as a nut, i did absolutely nothing to the engine and i wasnt going to question its fixing itself.

that was a good 2 months ago and ever since she has been spot on! i have another daily so she only gets used on weekends now, and gets a right hammering, heres a long video :) was a right laugh theres about 5 decent bits if you fancy watching it all

Ok so just spent an hour doing a write up and my laptop crashed..
ok so heres another update, something a bit more substantial. a few peeps saw on facebook but thought id do a write up and post some more pics

So i asked my manager if i could respray my car a few weeks back and he was cool with it, planned it for the weekend just gone

Before hand the car was sat on three different wheels and an axle stand on the road with different coloured body panels looking like an absolute heap :( i sold my bbs ra's and traveled all the way to Sheffield to sleep in a very small room, meet some like minded peeps and buy mr mirfins very retro looking compomotive wheels :) recently got tyres for them, decided on 195/45 r14 toyo t1rs

20mm spacers on the rear, non on he front, fitment is perfect! so whacked them on a drove it to work friday morning. finished work at half four and cracked on with the almighty task ahead. my mate dan dino helped me with the stripping and fitting. we both work together and did our apprenticeships at scothalls bmw and then at the same time both got jobs at snows :D

so anyway the plan went well, dan strip everything off the car whilst i prep and prime all the removable panels. dan did an awesome job and by 3 am the car was completely gutted i had all the panels in high build too :) the windows came out with intact seals a treat! though we did have a helping hand from the 70 degree oven. to panels were atrocious, they were rust free, but the bonnet had red oxide primer on it, orbi sanded it off which took forever!! then blocked the absolute shite out of everything apart from the tailgate, wanted to get them all true and straight as well as uncover any dents. being a painter ive only ever filled small dents, was a bit out of my league here. when sanding one of the doors i uncovered a nasty repair that i had to re do, as a bit worried about this but came out lovely. getting my feel in my right hand now :) must be less wanking or something

finished the day at three in the morning, managed to get two hours kip and then back on it for another 16 hours on saturday.. after working 20 hours on friday.. i wasn't as full of enthusiasm as friday and very tired very tired... but cracked on. saturday we got everything painted, got most of the dents repaired on the shell (didnt have enough time to do everything) found a few bits of rust/rot. a ground it down to clean metal and sealed it completely in with paint. so no more moisture or oxygen means no more rust :) well i hope! the shell was really nice!

worked till 1 in the morning bleurgh. painting a shell was hard, all the contours and shuts on top of the flat panels makes it hard to lay the clear on without getting a run in a place you dont want it, like where you cant flat it out
I only got the chance to polish the roof, but to be hounest, thats all it needed! the gun finish was epic! such and awesome finish, i used solvent base coat and it flashes of alot faster meaning less chance of getting dirt in the paint.

sunday start at 8, and finished fitting it all up by 6. i let dan do all the fitting as he is so dam good at it, absolute perfectionist. got all my seals and panels to fit so perfectly! i was so amazed at what he did, cant thank him enough!

so we smashed out a £2500 doors of windows out 4 panel colour change respray in 3 days :D cost me £70 haha and paint dans vespa frame :) awesome!

harder springs to go lower :) also set my ride heights again as they were way out
refurb wheels
new sunroof seal and paint my non rotten sunroof
new dealer plates

It's suucch a nice colour! It's so much more vibrant and really in your face, the old colour had saturated alot

I found the same with my metallic mint one, in the sun it used to look like silver with a hint of bluey green - now it looks like a metallic bluey green.

Went for a spin in the polo today :) took a few photos, is looking lush! it gets a fair amount of attention now, a nice guy in his r32 stopped in the road to tell me how awesome it sounded! :D haha

probably not going to be many updates till winter now, plan on enjoying it this year. the plan is to put all my money into this workshop for now, concrete is getting laid friday and the workshop will be built shortly after :D then its a case of equiping it and installing extraction systems/ filters etc and once its built im probably going to be soooo busy with full resprays it will be insane! :)

going to collect as much stuff as i can, when winter rolls round it will be off the road, engine out, respray bay, rebuilt engine and make the bay look like new. as well as decide if im going balls out for a g60, but havnt decided yet. anyway heres a few pics, enjoy :)

Looks lovely! That colour really comes alive in the sun. The wheels look a bit too spaced out IMO, but suit the car really well.

Thanks dude! :) I love it! Stands out like a sore thumb between other cars because of the colour, it's under a cover when not in use so hopefully it shouldn't fade :D

I'm actually really glad you said that mate, I couldn't decided if I liked them or they looked too wide!

Going to get 10mm spacers for the rear to bring them in as they are 20mm at the moment! And hopefully after some measurements get 10mm machine of the front hub on the wheel
