Post by: grungeisdead on April 04, 2011, 01:33:07 pm
Yo, thought id stick this up here, as its soon to be charged,

Original Post from when I purchased the car

Good Points:

One of the earliest 13OO Sport coupes in this country
The Polo coupe S was Introduced in 1985. The car you are bidding for was registered in February of that year.
Purchase bill present and the car cost £5299.
Full 'sports' trim which included sports seats, rev counter, twin-lamp grille, 3-spoke steering wheel and 'sports' styling.
Full service history.
All bills since new  (36)This includes service bills.
All Log books and manuals .
4 Previous Owners

Bad Points:

Wipers will not come on
The car has a new battery but only starts from Jump Leads
Car will not tick over (Either air intake pipe is split or Idele speed/ choke needs looking at)
Needs a good machine polish

Comments:

Picking this lil beasty at the weekend, will get it mot'd and tax'd pronto and itll be a daily driver while I take my golf gti off the road for some remedial work (Clutch, Crankshaft oil seal & welding)

Plans:

Machine Polish
Mot & Tax
Cheap Lowering kit or buy my old coupe s back and swap over the 70/60 hnr kit, exhaust and g40 running gear, sell the old coupe s as standard.

So I went to Brecon from Derby to pick the lil beasty up - pics taken by Steve - Yeti

quite apt the colour scheme of the petty station and cars

Steve played catch up for most of the journey

174 miles later it was at the MOT station

and i was left with a 3 page 40 item list of fail =/

so a month later, the day after the mot was done the car had its first outing at VWNW, Tatton Park

the head looking a little forelorne and stripped of its cams

anyway this lil beasty failed me early last week

the machined rod for the relay roller, failed and sheered off, leaving me in the same situation as with the previous engine!

on the plus side, the machinist managed to drill out the relay roller using a beast of a milling machine, so its now a M10 threaded bar which i will be replacing with a hi-tensile bolt.

anyway damage seemed minor, drilled out the sheered end of the rod, fitted new relay roller and retensioned everything up, car wouldnt start up, starter motor just whirrs like mad (tried two and tried smacking it with a hammer) and we tested two cylinders, no compression at all, not even a smidge.

floor jacks ftw

stripped it down and she was not a pretty sight, so its game over for that engine, it will be rebuilt and my 2nd lump which has already been cleaned up and honed, is just awaiting piston rings and shells, cams installing and clearances checking and its good to go again!

- fit oil cooler and sammich plate
- fit induction kit

- fit subframe
- fit 256mm brakes
- find a way to mount the boost hoses

one bolt for ignition coil (to hold against chassis leg)
gasket for TB to inlet manifold
gasket for TB top section to bottom section

fuel pump holder/bracket with fuel pump, accumulator, and all fuel lines
in-tank lift pump

That's one of the reasons, that i chose 2F for my g40!  ;D
Where are you planned to put the cooler?
Title: Re: 1985 Rallye Yellow Coupe S
Post by: grungeisdead on April 26, 2011, 10:09:52 am
I've already got a 2F, a polo 1 and 2 x polo 2's.

Just fancied a bit of boost for the yellow peril!

Planning on mounting an intercooler between the cross-member and front panel and making some sort of air ducting to channel the air into the cooler. I dont want any garish pipes or coolers hanging out the front, as they look a bit pap.

If I can get a ally cooler that resembles the same size as the mk2 g40 intercooler, I can get a friend to weld on appropriate end caps

Painted up fuel pump assembly and built up ready to fit with intank pump tomorrow.

Fitted inector rail and mounted oil cooler in the wing, see pics

Also upon stripping the interior and carpets to lay the fuel pump loom, found a load of surface rust under the rear bench as it was sodden. Props to biglou for the wire brush steez and to karlos for the holesaw flex.

Removed a shitload of sound deadening too as it was soggy and weighed a tonne

Friday evenings endevaours started late so ended at 6am, back on it the next day about 1 and we were on the road a few hours later, after some smoke fuelled adventures! some pics before fitting the rad, showing the boost hose setup and space limitations in the bay! its toight!

pretty stoked with the IC mounting position!

bought some exips off matt for the tyres, as i had no useable wheels otherwise, 14x6j exips with 175/50/14s.

cars back home now on my drive and the install is a success, im really happy and the car handles well. the brakes could do with another couple of passes with the brake bleeder , needs the gear-linkage adjusting and the exhaust is knocking against the chassis tunnel, so probably needs twisting round.

the head is still smoking bad, far too much to have driven it to all types for its maiden voyage, but i knew it needed fixing before, but ive had a head refreshed with sodium valves and should have that next week, so ill be whipping the head off, and putting the new head on with the shrick cam. good times!

some pics of the end result

Add one headgasket

Mix in a head, shrick cam and some cam lobe lubricant

Et voila, a smoke free engine :-)

Yup a polo aex headgasket made by elrin. Was about 18 quid from gsf.

Camlube came from ben (popdragin) off cp, he did my head rebuild for me :-) from a gt head with double valve springs and a set of g40 exhaust valves

Tucked up in the unit tonight as I got the grey g back on the road (jon sorted me out a charger feed line) and its now wearing the exips.

Fitting the hnr cup kit this weekend, along with rose jointed steering arms and tca's.

Also undersealing the inner wings and refitting the inner arch liners now I'm positive the boost hoses wont pop off and the oil cooler is free of leaks ( all hidden by arch liners )

Gotta weld up the battery tray and prime and paint the inside too so gonna be busy, but once thats done Ill be sure.the inside is leak free and ready for dynamat and carpet.

Anyway I've been toying with the idea of the interior. Stick with the original striped seats or stick the mk3 g seats in?

We recently embarked on a 4000 mile jaunt across Europe to visit Romania and drive the DN7C - Transfăgărășan Pass.

Travelled to France, Belgium, Germany, Austria, Hungary, Romania, Bulgaria, Serbia, Croatia, Slovenia and Back through Austria, Gemany, Belgium & France.

Over 3859 miles, we managed an average MPG of 38.79, with a max of 50.54 and min of 25.5 which was due to the constant stopping and low speed driving on the poor roads of Serbia! They were an absolute shambles in places. We also managed to guzzle our way through 101 gallons of fuel!

The tracking went out and wore through a set of new 195/45/14s and the smallest size i could find in serbia which was 185/55/14 purely by chance as a tiny pikey tyre shop had some part worns. scrubbing city on the front though

fuel line popped off twice, as i hadnt had a chance to change it before the trip, the worst place was on a massive uphill section on a blind corner, with a truck behind us. not cool! but quickly sorted and off again.

fan needed to be on most the time in the super hot weather but the rad temp switch didnt seem to be working, so a quick rewire and job was done.

A stone got stuck in my disc in Serbia after stopping to ask for directions, whipped the wheel off and sorted it, and we've carried the jammy wee get the whole way home

also had to drive through a massive flood water in bulgaria that went half way up my bumper! but abandoned and found another way round. cleaned my wheels but arghhhhhhhh

heres a few of my fave pics of the peril from the journey

The trip had taken its toll on the old girl, so it got a bit of tlc this weekend.

Fitted a new lambda, fuel pump and supercharger.

Also remounted the alternator as it had come loose, the bracket id used before wasnt really suitable so after a bit of fettling ive now managed to get the belt properly tensioned and have full boost again! Woohoo!

Also replaced the stage 3 subframe with a stage2 one with gladersiete blocks, as the stage 3 is going on the turbo.

Got some 195/40s coming for the front too woop!

Just need to get the battery tray welded up and then I can get a few bits etch primed and get the car into the bodyshop for a lick of paint!

Croatia is amazin! That and Slovenia are two of my fav countries. We we travelled to plitvice jezera last year to visit the national park there, and it was the most beautiful place ive ever been by far! So many vws there too, mk2 golfs a plenty! Didnt was any mk1s unfortunatly!

MK1 is not rare in Croatia. In town called Karlovac I know at least 10 of them
Plitvice lakes are nice but lot of people just spoil the nature.

Try to look for Kornati national park or national park Krka. you'll see the beauty.

If you'll come next year send me email nd will find you good accomodation nd give you few tips  ;)

A'uro - Mk1 Polos or Golfs? We saw loads of Mk1 Golfs, we drove through in 2010 in a cabby mk1 golf and had a few chats with owners, got pics of about 10. We drove through Karlovac, I stopped to take a pic of a few there.

Didnt see a single Mk1 polo on either of our two road-trips.

Dan - nah scrapped the coupe s steels many moons ago

After getting the peril back onto some wheels and refitting the rear shocks so I could roll the peril around I decided to whip off the head after 6 months off the road ( broke something whilst in front of an s3 at silly speeds )

Holy moly!

Slammed rear as there's no springs fitted at the moment, still have to repair the thread on my hnr kit before I can put them back on.

Plan now is to whip the engine out
Split the box
Paint new block ( that's sitting in the boot ) and gearbox black
Fit new oil pump, water pump and toothed pulley to new block
Paint rear water pump
Replace the helix organically lined clutch with a 4 paddle helix I've got
Clean engine bay
Unwrap engine loom and extend some wires so they are a lot cleaner in the bay
Cut out additional sections of the front panel and cross member for better airflow
Mount aquamist kit

Ideally I'd like to give the bay a lick of paint, I'll see if we've got a compressor by then.

Body wise I need to

Strip out all seats and rear carpet
Remove the fibreglass repair on the battery tray we did 2 or 3 years ago and weld up
Redo the welding on the lower rear sill that was patched for the first mot it had in my ownership
Drop the tank, strip back the paint and rust from under the rear floor and axle mounts and check the state of the filler neck panels, repair if ness
Replace breather hose for something rubber with a grommet through the body panel
Zinc etch prime, paint and underseal the floor and all other welded areas
Fit my powder coated gt rear axle, new fuel tank, new in tank lift pump.
Reunderseal front and rear inner arches
Refit lower sill trims
Clean up spots of rust on front panel and edges of wings
Fit new inner door membranes

Only bits I need to buy is a bit of paint and a wideband lambda

Saturday saw the car stuck up on axle stands, wings, sill trims and arch trims and bumper removed

Handbrake cables, rear axle, rear axle mounts, fuel tank and rear half of exhaust removed

Tomorrow I'll start stripping back all the underseal on the rear floor and cut out all the bad metal.

painted it up with epoxy mastic last night after cleaning up the last few bits

quite impressed with the paint, even if i am an absolute spacker. used two measuring spoons, so i didnt mix the two paints, and ended up mixing the spoons!

what a spoon!

tonight i will be cutting more out of my battery tray, yesterday removed a load of the wax and loose bits of metal to find out the extent of the rot.

decided I'm going to paint the front panel too as some bits are annoying me on it now and i need to make some additional holes for airflow.

might drop the engine tonight if i can be bothered!

Nice work Saf.
I'm tempted to remove the front wings on mine so I can do the same. Which epoxy mastic did you use and how did you apply it? Spoon?!! ;D
Title: Re: 1985 Rallye Yellow Coupe S G40
Post by: grungeisdead on April 24, 2012, 02:19:59 pm
used epoxy mastic 121 mate and painted on with a brush. you can see brush marks after the first coat, 2nd coat when still tacky soaks in and loses the brush marks and it dries into one massive super coat. its nigh on impossible to chip and will be hard to sand back but thats a good thing!

started stripping down the battery tray to ascertain the extent of the rot so i can start making repair panels, and decided to do the front panel as well at its always had bits of surface rust that have annoyed me and i need to make some more IC airflow

spoons ftl haha i need some proper measuring equipment and i think were gonna get a compressor on a vat free day at machinemart so we can start spraying stuff!

anyway been a while since I've done anything on the mk2 and i had some paint mixed up from doing the golf, so i got the drivers arch painted up.

and then i got carried away, buzzing after adams toothied g40 buzz into life it made me miss the ol' girl! so i'm on a big push on this at the minute. so inevitably it hard to start at the rotten rear axle mount

stripped off most of the underseal away from the arch and with a varying assortment of wire brushes.

cut away a section of the outer sill that was rotten - the lower part, and then the higher section, in order to allow for better access for a repair.

i need to get something like a dremel to cut some of the rotten metal out from the inner arch, and cut out the rusty breather pipe which I'm going to replace with some flexi pipe and grommet.

any suggestions on a dremely type tool. are they useless for cutting steel in awkward places or would i better off with an air powered jobbie?
Title: Re: 1985 Rallye Yellow Coupe S G40
Post by: cheys03 on July 04, 2012, 08:32:32 am
It depends how much cutting you have to do Saf, I wouldn't want to use a Dremel for more than about 10cm of 1-1.5mm steel - you'd be forever changing the little discs with their infuriatingly small securing screw. Nightmare.
Is there anything that's like a very small angle grinder, that isn't a Dremel?

dremel with a carbide burr can remove metal fast-ish
Title: Re: 1985 Rallye Yellow Coupe S G40
Post by: G40 AD on July 05, 2012, 01:05:23 am
Doing it with dremmys is a pain in the arse lad for the very reasons you mentioned. And with old rusty cars being my staple diet I'm gonna have my fair share of bits to cut out in awkward places!

I thought of a burr thing but I want all the cuts to be neat and straightish, makes the repair panels easier to make and the bits cut out make great templates for repair pieces

I got an air nibbler and air cut off saw ( 3 inch angle grinders ) read on to see the results :)

You would not believe how many wire stands I pulled out my hair last night. The worst was one that was embedded in my wrist! Caned pulling that one out!

Armed with some new tools I set about cutting out the rot on the inner panel

And removed the breather pipe, the mess next to it was the mess that came out the middle of it! I need to cut open my fuel filter to see what was picked up in there!

Wasn't overly impressed with the grinder cut off tool thing, took ages literally ages to cut a few small sections, the compressor needs to fill after using it for a minute at most think lack of ptfe tape on the joins didn't help, must remember to pick some up tomorrow. First time I've used the comp we got anyway. Need to find a gigtasaurus tank!

Going to have a go at spraying the epoxy mastic on this arch, while the panels are cut open I can give all the cavitys a good dousing!
